New energy battery manufacturing requires stable, accurate and repeatable welding on lightweight metal components. Battery trays, battery enclosures, aluminum housings and related structural parts often involve thin materials, reflective surfaces, complex joint geometry and strict dimensional requirements. Even small deviations in part loading, fixture position or joint fit-up can move the actual weld seam away from the programmed robot path.

Intelligent-Laser provides laser vision seam tracking systems for battery welding automation. The system detects the real joint position before welding and continuously guides the welding path during production. By sending correction data to the robot or special-purpose welding machine, our laser vision system helps keep the welding tool aligned with the actual seam rather than relying only on a fixed programmed trajectory.

Intelligentlaser seam tracking sensor can be applied to battery applications which are usually made of aluminium and shinny stainless steel.

The welding process aquires higher accuracy, such as TIG with filler and laser welding. Therefore, HSP serie is often the first option due to its higher resolution camera. The welding robot can be ABB, YASKAWA, KUKA etc.

Challenges in Battery Welding Automation

Battery tray welding and battery enclosure welding commonly use aluminum alloy, stainless steel or mixed structural materials. These materials and assemblies create several challenges for automated welding:

● Aluminum and shiny stainless-steel surfaces can produce difficult optical conditions for conventional vision solutions.

● Thin-wall components can deform during clamping and welding, changing the real seam position.

● Long welds, corners, lap joints and fillet joints require stable path guidance over the full weld length.

● Battery housings and trays often require tight control of weld placement to support structural strength, sealing performance and consistent appearance.

● High-volume production requires a solution that can adapt to normal part-to-part variation without repeated manual teaching.

A laser vision system gives the welding cell a reliable reference to the actual joint. Instead of assuming that every workpiece is positioned exactly like the CAD model or robot program, the system identifies the seam and provides correction data for accurate robotic welding.

Typical New Energy Applications

Our battery welding seam tracking solutions can be used for a wide range of new energy manufacturing applications, including:

● Aluminum battery trays and battery tray frames

● Battery shells and battery enclosures

● Aluminum alloy battery housings

● Battery pack structural components

● Cooling plates and liquid-cooling related assemblies

● Battery cover, side plate and reinforcing structure welding

● Stainless-steel battery-related housings and containers

● EV structural parts requiring TIG, laser or robotic arc welding

The system can be selected according to material reflectivity, joint profile, welding speed, required field of view and the accuracy required by the application.

Seam Finding and Real-Time Path Correction

Intelligent-Laser sensors support both seam finding before welding and real-time seam tracking during welding.

Before welding, the laser sensor scans the joint and obtains the actual seam position. The robot can then generate or correct the initial welding path according to the detected data. This is especially useful when workpieces have loading deviations, fixture tolerance or dimensional variation.

During welding, the laser vision system tracks the seam ahead of the welding torch or laser head. It delivers real-time position information to the robot controller or welding machine so that the programmed path can be corrected continuously. This helps the welding tool remain centered on the joint when the seam position changes because of fit-up variation, part deformation or long-distance welding.

For filler-wire applications, seam and gap information can also support a more informed welding process setup, especially when joint conditions vary from part to part.

Compatible Welding Processes

Our laser vision seam tracking systems can be integrated with different battery welding processes, including:

● TIG welding with filler wire

● Laser welding

● Laser hybrid welding

● MIG and MAG welding where applicable

● Robotic welding and special-purpose battery welding machines

For high-accuracy applications such as aluminum battery shell welding, battery tray TIG welding with filler wire and precision laser welding, a high-resolution sensor configuration can be selected to match the weld joint and production requirement.

Robot and Equipment Integration

Intelligent-Laser seam tracking systems can be integrated into new or existing robotic welding cells. They are compatible with common industrial robot platforms, including ABB, YASKAWA, KUKA, FANUC, Kawasaki, Panasonic and other robot or motion-control systems.

The sensor can also be applied to special-purpose welding equipment, gantry systems, linear axes, rotary fixtures and PLC-controlled automation equipment. Our engineering team can support sensor selection, mechanical installation, communication setup, robot integration, welding test and on-site commissioning.

Why Choose Intelligent-Laser for Battery Welding

Every battery welding project has different requirements for materials, seam type, production speed, robot configuration and weld quality. Intelligent-Laser provides application-based laser vision solutions rather than a one-size-fits-all sensor selection.

We help customers evaluate the workpiece, joint design, welding process and automation layout before recommending a suitable seam tracking system. From sample testing and sensor selection to robot integration and after-sales support, our goal is to help customers put the laser vision system into stable production use.
